Will a 255-40-19 fit on my 2004 530i without any problems i.e. wheel/rim scrubbing, etc?? or should I use a 245-40-19 on a M5 166 Rim?
Thanks in advance

The rears dont have a problem so you can go with the OEM spec rear wheel / tires.

255/40/19 will not work on the E60 on OEM #166 rims. Even the 245/40/19 will rub a little when you fully compress the suspension.
The rears dont have a problem so you can go with the OEM spec rear wheel / tires.

Thanks for your quick answer.
Can this problem be corrected, and if so about how much $ will it cost, or will I have to settle for the rubbing with the 166 using the 245/40/19?

I'm not sure. I dont think so. I just know all that cuz I did extensive research of the #166s when I was looking into getting #166s for my car. But because I cant use the stock M5 tires on the regular E60 I gave up for now. I didnt want to spend money for new tires.
The problems is with 245/40/19 the rubbing is actually lightly touching the fender and not the wheel well... so unless you widen the fender not much you can do with OEM #166s

Check out jsal's profile. He has 245/40/19s on the front with modified offset from 12mm to 14m.
In my opinion, you should just go with 245/35/19s. These will fit your front perfectly.
As for the rear, to better fill out the rear wheel well you can go as wide as 285/30/19s. There a few members here sporting that tire size for the rear.

OFF TOPIC (Sort of):
I am looking to get 166 for a 530. What size should I go for in regards to teh tires? I know the fronts are diff. from the rear, but is it a problem if I go with the same size all around? It is a leased car, so by the time i'm done with the car, the tires will be done too. I just rather have tires that last me the term of the lease (3 years, but winters will be mounted for 5 months every year)
