Is any welding or cutting required? does the 545i and 550i get the same muffler? same part number?

Both are same part number. It's a bolt-on using stock hangers.

i question whether you all ever installed this on a 550? i ask because i dont see how this could be a bolt on for the 550i. the exhaust is practically one piece from the cat back, so the stock exhaust would have to be cut off.

i guess if you cut the stock off, weld a flange to the resonator pipe...then this becomes a "bolt on".

The E60 does not have a flange or connection point between the muffler and the middle resonator, so it is not Remus's fault that their muffler is not a true "bolt on", other mufflers made for the E60 are the same way. In order to install the Remus (or other mufflers) you would have to cut the stock pipe at the appropriate spot. You would then slip on the Remus's inlet pipe onto and over the car's (now cut) stock pipe, and then clamp it on. You can't see very well in this picture, but the part of the pipe that has the clamp on is slightly larger in diameter compared to the rest of the pipe so that it can slip onto the oem pipe.

I did this on my car when I installed the B&B a couple of years ago. It took a long time to cut the stock pipe since the car was on my garage floor with just a floor jack raising the rear left......not having a long enough electric saw blade didn't help either. When I decided to put the stock muffler back on I took the car to a muffler shop because it needed to be welded on. They needed to cut the stock pipe again to get a cleaner edge. With the car on a lift and the appropriate saw they cut it in less than 2 minutes. So I would recommend that you have a muffler shop do it, unless you have the right saw and saw blade so as not to butcher the oem pipe.

I think when they say "bolt on" they are just trying to say that there is no welding involved and it can be done with just bolts (clamps). So in a way it is a "Bolt On" because you could cut the pipe, slip on the muffler pipe on it and tighten the clamp's "bolts" with no welding involved.

i und the meaning of bolt on, and this is not it, esp when you would need a sawzall to cut the stock pipe. The words "bolt on" give the impression that the original part can be unbolted, and the new aftermarket part "bolted" on, easy as that.

anyways, as long as people und that this is not something you could easily do in your garage unless you have a lift and experience with a sawzall (plus a number of blades, the stock pipes are quite beefy.
