I agree re EGT going high. I may end up just doing the CAT but only as a last resort.

I also agree re smoke but only while the turbo is spooling up. Why if the AFR is correct will it smoke. I have seen loads of highly tuned Diesel cars with no smoke. Diesel's only smoke when there is not enough air to burn all the fuel.

As for all the sensors my tuner will do that for me. From what I have read it is pretty easy when you know what you are doing. A few adjustments in the file solves the problem.
I believe that the DPF will failure pretty quick with a de-cat downpipe.

I've seen stock 272hp cars with just drilled DPF's (CAT still in place) and it smoke under wot. To eliminate the black smoke to need to play with high amount of boost to burn all the fuel. I don't know how much you can play with OE turbos with a free flow exhaust system, but i doubt that it can go +2.3bar.

I have a friend that had 400hp with just a remap in his 272hp car. It was pretty fast and capable of doing 310km/h (GPS measured), but the DPF wasn't capable to deal with all the unburned fuel because after each top speed run it needed to be cleaned and recicled. It took 2 months for the small turbo failure. The parts that got loose from the small turbo damaged the big turbo and it contaminated with metal particles all the turbo/IC piping system. He had luck because nothing went into the engine causing a major failure, but the turbos, some new parts and the cleaning job cost him 5000?. After that he detuned the car.

Yeah chance you take trying to get as much bhp out of a car as you can.

I have no issue fixing things as and when they break. Reconned turbos are not expensive and because they are not VNT they can be made very strong.

I will see how it goes. I dont think 400bhp from a twin turbo 3.0 diesel is being silly, it may take a bit of time and money to get there with out things breaking but I am 100% sure it can be done.

if the VAG lads can get 400bhp from a 2.0tdi no reason why BMW 3.0d can't

The most interesting test would be to dyno and performance test:
1st dyno standard (or standard+big IC)
2nd 1/4-mile with above setup
3rd dyno remap+big IC
4th 1/4-mile with above setup

That would reveal real world gains and performance.

I had my 535d DPF removed and custom remap done in April (no other mods), results are found here https://5series.net/forums/index.php?showto...290&hl=535d
Yesterday i did two 1/4-mile test runs 1st was 13,4@105,3 and 2nd 13,35@106,4

Yeah I have read your results before. They look good. I would have expected more power higher up the rev range due to the free flow exhaust.

My next mod if no Cat or DPF. I agree I should have done what you suggested just never got round to it. My closest rolling road os over 50 miles away and I was being lazy

Me too. But because of increased injection ->more exhaust gas, now the wastegate can not went out excess gases and engine goes into limp mode. Boost pressure too high, happens only at 4, 5 and 6th gear. That is mayby why the power curve drops so fast after 3600rpm. As you see it revs happily to 4500rpm as standard. Tuner only changed injection timing, boost and rail pressure were left untouched. Limp mode hits me around 100mph in 4th gear, so I barely could measure the 1/4mile times, dropped my times some .1-.25 seconds.

My friend with 335d (cat+dpf removed) remapped his car with same tuner, but had a few horses less, 60Nm more. He does not have this problem. Mayby due to CAT also removed -> less back pressure->no boost creep.

Beware of the infamous BOOST CREEP
