Thank you that is a really useful link.
I did remove the CCC (I know what/and where it is now!) to again check the plugs etc as currently it is working and I thought I may disturb a loose connection, no joy but I did notice the fan at the back of the unit is not working, could this contribute to the problem?

Yes. One of the chips/capacitors might be overheating causing the intermediate failures. That is why I asked about whether the problem was at cold car start up. My system has similar problems, but since it is quite cold here (Montreal), I have no problems until many hours of use as the unit warms up. I have not taken the unit out to check for connections - too much of a hassle!
