Replaced the EGR stat yesterday, went for a quick drive.
Temp now reaches 80-85 quickly but went no higher.
Maybe as also mentioned the main stat is not sealing correctly, but I'll leave that for another day.

I am stunned about the poor quality of the cooling system parts in a premium car like this one.
Since I started this topic there have been lots of people who also had engines operating at sub normal temps.

Worse yet, most of the dealers don't know about this and let us drive around like the MPG is normal.

Right, I picked the car up last night.

They had fitted the new thermostat and done some other warranty work, the car had a very slight oil leak and this was traced to a seal on the inlet manifold so they fitted a complete new inlet manifold!

I drove it home the 16 miles from cold - WOW - average for the journey 41.5mpg!!!!!!!!!!!!!!!!!!!!!!!!!!!!!! on mixed roads driven normally

Previously this journey would achieve 28-29 mpg even from a warm engine

Within 5 miles the car was showing 91c and mainatained it, I can't believe the difference

We were all set to sell the car but this may just change things

I will be posting info re thermostst changes on every E60 forum I can as I know loads of people suffer unsolvable poor mpg

Stephen
Could someone clear something up for me here, I am confused maybe because I am not a mechanic. How can you have an oil leak from the inlet manifold? The main reason I ask is that my car is leaking oil from here also, I am stumped as to the cause of this I didnt think there would be any oil in there.

Thanks,

Bob.

I have no idea and just accepted what the dealer told me, it was described as an oil seal on the inlet manifold that they could not access so had to change the whole maifold.

All FOC under warranty

However changing it probably now means I have the modified manifold with the stronger swirl flaps which can only be a good thing!

I visited the dealer today with my warranty documentation and requested that they replace the main thermostat and claim it back under warranty, I was told that they would need the car in to diagnose this. I explained the very poor mpg and running temp only going as high as 80 on the motorway as well as the egr stat already being changed which was faulty, I was advised the car still had to be booked in. Even if they say the stat is fine i will be buying one from the parts desk and swapping it out myself, in my experience some times you dont know if it is broken unless you remove it and check it.

I have also asked them to inspect my oil leak near or on the inlet manifold, my fingers are crossed that this will be covered as I have already shelled out ?750 on this car from hell. I had no idea when I went to look at it in the lot that i could cost so much in such a short period of time , what gets me the most is it is seriously jepordising my holiday plans this year and possibly putting me further in to debt on my credit card. I have never made a claim on one of these warranties before so it should be interesting, I know that the stat should be covered as it is mentioned as being covered.

Wish me luck, i think i'll need it.

If the main therm is covered under warrenty then DON'T accept no for an answer. As said earlier, a car should be ale to reach operating temp within a reasonable amount of time.
When you car does not reach this temp even after replacing the EGR them. (I bet they didn't even know the EGR therm could cause sub operating temps) ask them to explain what could cause this. And o, they should not say that modern efficient 6 cilinder diesels won't reach operatings temps of 90C in cold weather.

Good luck !

As previously mentioned I changed the EGR and the temperature went up from 62-65 to 78-80. Today I got the car back from the dealer after they changed the main thermostat and VOILA: We're up and running around 90 degrees (Celsius)!!

I'm wondering how many BMW cars are running on too low temperature?? As far as I can see from the ETK these thermostats are used in MANY of the BMW models on the market today. What will happen in 2-5 years with wrong operating temperature and (my guess) no DPF regeneration???

BTW: Can somebody tell me how we know when the DPF regenerates?

I have also changed the EGR thermostat only and our 2004 E61 530D now reaches 84c very quickly (was reaching 80 after 40 miles before!) Economy has shot up but not done many miles yet to work out figures

I spoke to my dealer a few days ago (specialist cars in Stevenage) and explained the whole cool running thing as per this thread and showed them my broken EGR thermostat.
The tech was very interested and they are now changing the main thermostat under warranty next week to get the car up to 90c.

The tech said 90c was the operating temp but nothing will show up on any fault readings re cool running if the car was plugged in, said he had not changed any main or EGR thermostats on E60/61's but now expects to do a few in relation to unsolvable poor mpg.

He said when the car is in the workshop it will always reach 90c easily as it is not moving.

By the way they quoted ?297 for changing the main thermostat if not done under warranty and that is before any 4+ discounts.

Cheers

Stephen

Stephen - how did you get them to change the thermostat? What did you tell them exactly?
Reason I ask is I've been to 2 dealers and am being fobbed off. First one didn't really understand what I was on about and just glossed over it (was in for something else and I'd only just changed the EGR thermostat so left it). Just been to the second and the service guy was a complete rs. I asked what normal operating temp was and he said "Haven't a clue". Went out the back, came back and said the tech didn't know either but all BMW engines run between 95 and 100C. I said mine runs at 82 and I think the mpg is worse and the DPF is regenerating more. He then just fobbed me off and gave me the third degree! Told me the car will regenerate as often as it can after it's done 20,000 miles because it doesn't know when it will do it again (?). Then asked how I was measuring the mpg. Told him just using the OBC and he said you can't go by that as they're just a guide. I said I knew that but I was comparing the OBC reading when I first got the car to now. He just wasn't having any of it. Then asked what mpg I was getting and said it sounded fine (I got the feeling he would have told me that whatever mpg I said). I also told him it originally ran at 68C until I changed the EGR thermostat - he then said the problem must be I let air in the system! What a twat. This was at Stephen James in Ruxley - needless to say I'll never be returning there.
Even though he said the car should run at 95 to 100 and mine is at 82 he still didn't see it as a problem and said that anything over 75C would be fine and wouldn't affect fuel consumption.

I'm beginning to think I'll just give up on this but I want it sorted now out of principle - that's why I got a warranty.

Help!!!!!

Dont give up! You have a valid case. Try to phone bmw and politely ask them if this
Is the way a 5 series driver should be treated. If an engine is designed to operate at 90c
(lubrication, fitment of engine parts) then how on earth can some twat at a dealer state
That 75 is ok??? People like this should be sacked. They don't belong in a workshop.

Never ceases to amaze me how little respect dealers give the customers of these premium cars, not like these are cheap bits of rubbish, KIA give better service than this ffs.
