My Ride: 545i 2004, SMG, Sport, Nav, Logic-7, Bluetooth phone retrofit
I wound up replacing the headlight assembly. Only had to buy one, fortunately, since the other got replaced after a red light incident. You can get them for about $700. Expensive, but I don't think there's any other long-term solution.

I just ordered both headlights, paid 1270 for the pair (OE Hella). Obviously I'm not happy about it, but it is what it is. There is no other long term solution.
I'm still going to go to BMW today. The SIB number is 63 03 11. I'll let the forum know what they say after I've had a chance to go there, as I am now sure I'm not the only one to experience this.

Use spray tape. Coat it well so you get about the same gauge as the OE wires and tape so you don't get overspray. This is common on E60 bi-xenon seen it quite a bit. Didn't happen on any other bi-xenon I had. maybe it's the angel eyes ..who knows. ... who cares
