I finally had the car on the highways, so far before only on secondary roads.
The car is amazing, just pulls and pulls. Acceleration past 100 mph feels like accelration from 40-60 mph. There is a lot of room up top, and it will easily zip past 150 as well. Should top out around 185 with the limiter removed, but I won't know how fast because speedo stops at 160. I don't remember if there is a pin at 160 or would it start at 0 mph again on the sweep around? (kidding)

The 545 and 535 Dinan downloads are very different as are the power increases. I paid $1900, out the door, but that was for 84 more hp and 121 more ft lbs gross. The 545 flash give only a few, like 6-8hp and 8 ft lbs, so I would think your cost would be much less.
The Dinan software for the 545 ranges from $499 to $699 for Stage 1-3. The different stages depend on whether or not you have their other mods like throttle body, intake and/or exhaust.

Pennetta, great write up. Seems like great bang for the buck to me and I wouldn't hesitate to do this for one second if I had a 535.

Sounds great! I would like to get this on my 535xi. Should I be concerned with the effects on all wheel drive? Does it feel choppy, similar to a 335i 2dr? Lastly, What has it done to your gas mileage on city and highway?

Thanks!

I tend to get the same gas mileage, around 17-18 mpg, not matter which e60 I drive. I guess with the less powerful models you need to be into the gas pedal deeper, for similar acceleration as the faster models. When I heard about the "new body style" 2004 545, I took a short term lease on a 525 to bridge the gap between cars so I would get the 545 as soon as possible. I was getting the same 17-18 mpg in the 525 as well, and 17-18 in the 545 thereafter.
I just reset the gas mileage calculator and right now I'm still getting 17-18 with the Dinan software.
The software does not change the ride quality and I don't see any AWD specific concerns.

Great, thanks for the response! I think I will be getting this update in the summer. Any rumors about additional updates to the Dinan software? I wonder if they will try to make it more pwerful after further 5 series testing. If so, do you think they would charge additional amoutns to get this upgrade if you already paid for the intial reflash? lastly, I wonder if the extended warranties would be honored, I have only heard talk that the initial 4yr, 50K is honored by both BMW and Dinan.

The six cylinders crank shaft is long comparatively to other engine configurations. Its longer than any other current engine configuration and equals that of the v12's. This means that it flexes more than shorter cranks, which normally is not a problem. Getting 421 ft lbs puts a lot more stress and thus it deforms the crank and engine block more (everything deforms within a desired tolerance). Dinan feels they can reliably get 400 hp & 450 ft lbs out of the stock engine but need more testing to see if the crank shaft and block can handle it over the long term.
I don't see them extending the warranty beyond the original OEM period.
