I was thinking, at what price level do you turn over and consider to purchase a set of equal length stainless steel headers for your 545i?
Design similar to the ones RD Sport runs. (RDs About 5000$)
No China shite, I talk about custom hand made with 1.5mm wall thickness 316L steel.
Would 3000$ / 2140Euro (excl freight) be an interesting figure?

I got it for my Mini and the result has been wonderful.
But with supercharger at EUR 6k nobody would get them for 2.
Plus custom headers wouldn't be more expensive than ?2000 at the shop. (ok, I'm here and maybe in other countries nobody build these parts..)
Imho ?2000 would be too expensive imho.

Cheap stuff can be made anywhere, it all depends on the specs if it makes it quality or not.
The collectors cost $50 each
1.5" SS U-bends $30 each 8-10 needed
Flanges ???
Cost of material $400+flanges+labor
Still seems high to me.

I don't know (I should ask), but I don't understand why for the Mini they costed me ?180 shipped from US and for the 5 they have to cost 10X. Ok, the 5 is a V8, but it's still 5X . For the same part. I'm wondering if some 4cil headers could fit our V8.

But like all other modifications and parts, not everyone can do their own parts, nor would like to weld and grind. Just be able to slam on some PnP parts.
The price range, looking to the top segment is way too high, I agree. That is why I am start looking for other solutions.

A Cat solution will then be quoted as separate unit.
Yes, a sporty cat can be get easily from many shops. And it would give a lot of HP compared to stock one.

If the market demand would be, sell us open end header for customers to cut and weld them selves, no problem.
But I do not think this will be the main solution asked for.
As you mention, to gain any substantial effect, metal cats must be fitted.
And for me that would be the only purpose doing this
