The other 3 tires have 25k miles. I can't put the new one in the back because I haev bigger tires in the back.
The foreman said that the BMW rep had said that the fact that there is a new tire with 3 old ones could be the cause of my noise. But my concern is with the suspension. Does anyone think I could have possibly damaged something with the suspension? ie tie rods, wheel bearing, spindle etc.

This noise thing still bothers me. It really sounds to me like tire noise from three old tires. What does the tread life remaining look like on the 3 old tires?

I had to buy a new 166M wheel, a PS2 tire, had to balance all tires, and aligned the car. Now I have a brand new PS2 tire in the front but now I hear tramlining like there's no tomorrow.
Sounds like a serious damage.
With 19" rims and really lo profile tires the damage can go all the way to the front help frame.
If it is not the rims nor the tires, a possibility is, that something in the front axle support is damaged.
See this.
Do you local BMW Service have the new digital full frame alignment device?

Sorry, not knowing car specs I did not realize you had SPORT package or staggered wheels. I think based on teh 25k miles on the other front, that is the issue, rather than any damage to othercomponents. I remember many who have hit potholes and bent rims/lost tires only having to have those replaced, an alignment done and good to go until the next pothole incident

The foreman believes the following could be the problem in the respective order:
1- The 3 old tires could be causing the noise against a new in the front
2- Wheel bearing on the side were the damage occured.
3- Or strut.
He is also suggesting for them to hook a chassis ear to my car so that they can pin point the noise. The problem is I have already spent $1150 and now I have to spend another $256 for them to do this plus the repair. This is getting too expensive.
