Hi Dave,
I've been considering the flaps for a while, even though my car has only done 43k, but, it was a nice afternoon, so I decided to give it a go.
All went reasonably well - the worst thing was the strut brace bolt that is now round instead of Torx! Cold chisel, hammer and memories of doing the same thing on 60's and 70's Jap bike engines!! I looked at various adhesives, and decided on one of Evo Stik's brand - it claims to be good for up to +130 degrees, whereas Araldite is "only" good for +70 degrees. The way the bolts went into the plastic, I think the adhesive is probably overkill (I tapped the hole and used M6 bolts).
Mine is a mid-'04 car, and the flaps are date stamped April '04, and have, correction, had 4.5mm shafts.
There was a fair amount of crud in the inlets - not a serious build-up, just dirty. The crud was soft and wiped off easily.
I've got to put the manifold back in the morning - lack of light got the better of me, and I'd prefer to let the adhesive cure before I'm tempted to start the car.
I just hope that jump leads on the engine bay terminals will let me open the boot, as the batterys disconnected, and I couldn't leave it open all night!!!

BTW, you should be able to open the trunk with your key, because the keylock is not electrical.

Good for you!

cant do that on my 535d because of the boot finisher. i have no key at the back.
but yes you can power up from the terminals up front.

The M57N2 3.0l 525D (i.e. the LCI model) doesn't have the swirls at all - either manual or Auto...this was a factor in me buying the E60. Pre LCI 525d's appear to have them... I seem to recall also that there was a Mod'd spindle type from mid '04.
I also believe from what I've read that they are intended for the newer generation higher output diesels only - so (looking at realoem):
A x18d doesn't have them, but the x20d does - though it's the same engine;
A x25d doesn't have them, but the x30d and x35d does - though it's essentially the same engine (since 2007);
I also don't know if any of the X drive diesels have the swirls (and haven't heard of any 730d's, X5's or X3's breaking).
All of this could point to the engine being absolutely fine without them...so why on earth are they there? Sounds like a classic faux pas, own goal, point of failure!!
You could find the kit for peace of mind and get a local Indy garage to do the deed, but on the other hand I'm not sure that many E60's with the 4.5mm spindles have had any failures..might be too early to tell. Some early E60 530d's (i.e. pre mid 04) have according to bmwland.co.uk.
Also - consider this: If the X5/3 or the 730d doesn't have them, can you not just get a 2nd hand manifold from one of them and fit it onto your engine?? Would they fit? Surely that would be much better...if they do, how much is a new manifold from a X5?? is it the same and does it fit?

Yes that is a good point about fitting one from and X5, surely the engines would be pretty much the same?? However I think the one we look at will have them but with the 4.5mm spindles, because its 05 and the LCI came out on 07 wasnt it? I think if I do get it I'll go to a BMW indy and ask their advice see if they can take them out etc.
