Early in the E60's life dealers were replacing sunroofs with this problem... now they've isolated it to just filing down some plastic. I rather them file than replace my sunroof...

I had this repair done - watch out for a rattle afterwards, sounds like the glass is slightly loose when in vent position.

I had the same problem. The dealer fixed the poping noise but then the sunroof refused to slide-close.
They repaired the second time. Now it will close, but only if I am traveling precisely below 64 MPH.
It's going back for the 3rd time soon.
