I have a 2004 545i with 60,000 miles. My drivers side heated seat on the left lumbar has managed to burn a brown spot on the leather.
Has anybody else experienced this? What might it be from?

There was a recall a while back (for 2004 cars built between certain dates) about this -- it's possible that your car was never fixed under the recall so I think you should check with the dealer and/or BMW.

I don't have the official recall document but a quick search of these forums should give you some additional information...

OMG!!!! I have the same problem on my 2004 545i! I turned it on because it was so cold and next thing you know I thought my pants were LITERALLY on fire and I looked at the seat and it burned a hole through the leather! I'm going to take it to BMW when I get my car back from VF Engineering

the heat pads are "carbon" it could be that there is a kink or high spot in the carbon pad, that would concentrate the heat more in that point...easy enough job to replace or put in an aftermarket carbon pad.
your thermostat might also be broken?
i retro fitted carbon pads into the back of my car, the leather seat cover just clips off.

Just last month I had this issue where the heat pad on the seat portion was literally burning my ass and the dealer just replaced the whole seat cover.
