thanks guys.... as you can see everyone says different things obviously obviously some people are talking crap. suppliers that install orions and projector lenses recommend solidering irons.

What Simon is saying is 100% right. Dremel (VERY VERY messy), Multi-Max style tool (almost as messy, but world's better and safer), or Soldering iron (with the proper tool not messy at all, but hard to get back together and fumes - you should wear a mask like as if you are painting a car) are the only ways to open E60 lights.
This tool from Harbor freight works very well for the DIY'er and isn't too bad after about 20 headlights, if you want to go more heavy duty and intend on doing more (like us, get a higher end tool).
Multi-Function Tool
As for resealing, we recommend using a soldering iron with a flat head to cover up the seam, then a high end adhesive to close up any possible bubbles or gaps, then finishing it off with a black layer of GE Silicon II. It's not easy work, but well worth the results:
