This is most likely, IMHO, a design defect rather than an environmental issue. I didn't have this problem with my 99 Buick.

That's possible, or I could purchase the device and do it myself. I'll look into the cost, the process doesn't seem overly complex.
BTW, did the dealer say how much to repeat the treatment?

I think you hit on something I never considered. Your theory makes perfect sense and could very well explain why the smell doesn't occur if you use fresh air.
Like JDN, I never had this problem on either of my E39s and I don't have the problem on the E60. I use the automatic circulate/recirculate mode 99.9% of the time. The only time I force it closed is when I know I'm approaching some external odor and I want to close the flap before the car detects the smell and closes it for me. I always remember to switch it back to automatic mode when the coast is clear...

Got mine back from service yesterday. One of the things it was in for was the smelly A/C. Repair invoice indicates "...cleaned microfilter compartments, used vent disinfectant." We'll see if it works.
