2004 530d AFS Switch-off
I own a '04 530d bought 3 months ago from a reputable seller (my brother). It is in really good shape. After driving 6,000 km during the summer, I can confirm that is the most exciting car I've ever driven :.
The only warning I see is the yellow light on the console and the nasty gong that reports an error in the active direction. I know this is a recurring fail on the e60, but what strikes me is that the error always comes after 13 minutes and 15 seconds after starting the engine. In those thirteen minutes, the active steering is working correctly, until it reaches the annoying message, always at 13'15". Then the direction hardens slightly and noise appears when maneuver at parking. Not a big deal, except for the warning light and sound.
After searching google for more than two months in all specialized forums, I tried all the standard remedies (recalibrated steering wheel, wheels centering, disconnecting IBS from battery, check battery amperage -110Amp- through NCS Expert ...) without success.
Has anyone experienced something similar? Any clues?

Fenaroli, I haven't been on these forums for awhile, in part because of my love/hate relationship with the e60. Recently ive been struck with the worst of what Active Steering can throw at you.
Ive got it all solved. Trust me, I've done plenty of research in the 2 years period that it would fail.
#1 Check your Power Steering Fluid and top off with CHF11S. This will cause your random sporadic faults.
#2 Determine you have no leaks, if you do need topping off of fluid. Check your Steering boot/dust covers for fluid leaks. The covers will need to get removed and reinstalled to do a proper inspection, they can hide years of leakage, and then like in my case, all pour out at once after a deteriorated seal.
#3 Determine INPA can reinitialize your active steering successfully. Essentially finish with a green screen on INPA and you have done this process successfully. Otherwise, find out what codes are not allowing you to reinitialize.
#4 Determine integrity of AFS module. These are prone to water damage from poor sunroof water channeling. A bad module may still be accessable from INPA, may be slow loading.
My Case: changed module to remedy Active Steering fault. Changed steering rack to remedy leaking seals. No other way out.

I fully understand your frustration after having change the AFS module and the rack. I hope my case is different, but it's good to be prepared for one of the worst possible scenarios.
Regarding your post, points #1 and #2 checked by the dealer (indy) three months ago: maximum fluid level without leakage to date (note that no random sporadic faults in my case, but regular constant fault after 13 mins running).
Point #3 is still pending to check next time with the dealer, and point #4, the dealer did a visual check, finding no apparent damage or moisture around the module.
What makes me optimistic is that, as I mentioned in the first post, Active Steering works always correctly during the first 13 minutes of driving, and then disconnected 13 minutes elapsed. My thinking is that if the module (or the steering column) are damaged, they wouldn't work fine the first minutes . What makes me pessimist, is that after much research on the net have not found any reference to a bug that occurs regularly every 13 minutes.
I'm looking for a kind of check control process made regularly every such a period of time. I'm thinking whether an angle sensor cleaning may solve the problem. What do you think?

In my ownership of the 2004 545i I have had numerous AFS Faults occurring randomly for no apparent reasons and they always never re-occur after car has been asleep.
I just delete the faultcodes and then all is well till the next time. I did flush the system last month with new fluid. And just today I got another chime and AFS fault, haven't read it yet, but expect I t to be same as before, also I have never needed to add fluid thus far.
I have contributed my case to E60 computer glitz, which are numerous and notorious IMHO......
